Replacing only the electronics of a radar level meter can reduce process work and downtime, but it is not a universal plug-and-play repair. Antenna type, process interface, frequency, firmware, calibration data, hazardous approval and configuration storage may bind the electronics to a specific sensor assembly. A head that powers up may still calculate the wrong reference, drive a different fault current or lose antenna compensation. Procurement and maintenance should verify compatibility from exact model and serial information and plan focused recommissioning of every affected function.
Identify the complete assembly
Record transmitter and sensor model codes, serial numbers, antenna, process connection, firmware, hardware revision, approval marking and configuration before removal. Photograph connectors and nameplates. Determine whether calibration or antenna data are stored in the electronics, sensor, memory module or factory database.
Obtain written compatibility evidence
Require the manufacturer or qualified supplier to confirm the replacement part for the exact installed assembly. Check firmware migration path, display, communication option, memory module and power requirements. Similar connectors or housings do not prove metrological, environmental or hazardous-area compatibility.
Protect certification and process integrity
Verify that opening and reassembling the enclosure is permitted by site and certificate requirements. Use correct seals, fasteners, torque, electrostatic precautions and certified entries. Inspect moisture, corrosion and damaged connectors; replacing electronics without correcting water ingress will create another failure.
Control configuration transfer
Export the original settings where trustworthy and record checksums or revisions. Translate range, reference plane, blocking distance, product group, output, fault current, address and false-echo map to the new firmware. Do not blindly restore corrupted or obsolete parameters that may have contributed to the fault.
Recommission measurement and output
Verify raw distance and level against a known reference and inspect the selected echo. Compare 4–20 mA or digital values through PLC, HMI and historian. Test units, scaling, quality, lost echo, device fault, power loss, communications and all alarms affected by the replacement.
Close repair evidence
Record old and new part numbers, serials, firmware, configuration, echo curves, test results and enclosure inspection. Retain the removed module for the agreed diagnostic or warranty period. Monitor through representative process states and update spare compatibility records so future replacements use verified evidence.
Manage hardware and firmware obsolescence
Record which replacement heads, memory modules, displays and firmware versions are approved for each installed antenna assembly. Verify current availability and keep a controlled spare strategy rather than discovering incompatibility during an outage. When a later firmware version is necessary, review parameter names, default values, communication maps and diagnostic behaviour before deployment. Test one representative unit and preserve rollback where practical. Obsolescence planning should not create a mixed hazardous assembly or undocumented process seal configuration, and every accepted combination needs recommissioning evidence.
Retrofit acceptance
Treat an electronics-head replacement as a retrofit even when it fits the existing process connection. Confirm antenna and seal compatibility, parameter conversion, measured distance, output scaling, alarm behavior, communications and diagnostics. Compare the new echo curve with the retained baseline and investigate meaningful differences. Record old and new serial numbers and software versions. This acceptance protects against hidden default changes and proves that the reused mechanical assembly and new electronics operate as one approved instrument in the actual vessel.
