Radar Fault and Echo Review After Service: Return-to-Use Approval

A radar that appears normal after cleaning, reset or electronics replacement is not automatically ready for service. The original fault must be understood well enough to show that the corrective action addresses it, and the measurement, output, alarms and protection must be retested. Resetting parameters can remove useful diagnostics or hide a recurring process condition. Return-to-use approval should compare before-and-after evidence, repeat the failed operating state where possible, control temporary bypasses and record any residual uncertainty or early-review requirement.

Preserve the as-found condition

Before intervention, save alarms, configuration, firmware, echo curve, selected target, signal quality, output, process state and actual level reference. Photograph antenna, nozzle, wiring and any deposits. If an emergency action prevents full capture, record what was unavailable and why rather than reconstructing it later.

Verify the service action

Document cleaning method, repaired wiring, replaced module, firmware change, factory reset or configuration edit with part and revision details. Confirm mechanical fit, process seal, certified assembly and parameter compatibility. A replacement electronics head may require model-specific calibration or configuration and does not justify changing unrelated settings.

Re-establish echo tracking

Capture a labelled curve at a known or stable level and compare fixed targets and surface signal with the accepted baseline. Verify reference plane, range, blocking distance and false-echo map. If the original fault appeared only during filling, foam, dust or low level, plan a safe repeat of that state.

Test the full output chain

Compare local distance and level with current or digital register, PLC scaling, HMI and historian. Verify units, timestamps, quality and fault current. Test lost echo, device fault, power interruption and communication failure after the repair because reset or module changes can alter their mapping.

Restore alarms and protection

Confirm alarm setpoints, delay, hysteresis, interlocks and final actions against approved documents. Independently proof-test separate high-high or low-low protection where it was bypassed or disturbed. Remove temporary forces and bypasses and verify the plant's normal control mode before release.

Monitor and close

Set an observation period based on the original fault frequency and operating states. Review trends, diagnostic events and comparisons before closing the job. Record root cause, corrective action, test evidence, approvers and future triggers; if root cause remains uncertain, state the limitation and contingency explicitly.

Confirm recurrence controls

Closing the repair should identify not only what was fixed but how recurrence will be detected and prevented. Set diagnostic, inspection or process triggers tied to the root cause, such as reduced echo margin, moisture in the enclosure, repeated fault current or changed foam behaviour. Assign an owner and review frequency and verify that alarm history is retained. If the cause remains probabilistic, document the contingency and spare strategy. A return-to-use approval without recurrence controls may restore operation while leaving the same failure mechanism unmanaged.

Return-to-service authority

Name the person authorized to release the measurement and the operations representative accepting it. The release should cite completed tests, remaining limitations, restored interlocks and the time monitoring begins. Remove temporary forces and bypasses using a checklist and verify the live signal at the controller and operator station. Where production resumes gradually, define the hold point for full-rate operation. Explicit authority and conditions prevent an informal repair completion from being mistaken for verified readiness of the whole measurement and protection path.
