Textile dye houses may operate many small tanks containing dyes, alkalis, acids, salts, auxiliaries and cleaning solutions. Their chemistry, foam, deposits and refill patterns differ, so specifying one instrument and one configuration for every vessel creates avoidable errors. The measurement plan should group tanks by verified process conditions, then connect each level value to recipe execution, batch identity, replenishment and shortage protection. Non-contact radar can reduce wetted contamination, but compatibility, nozzle geometry, target definition and cleaning validation remain necessary. Begin with a tank and recipe matrix owned jointly by production, laboratory and instrumentation personnel. It should identify permitted chemicals, normal working volume, refill source, destination process and cleaning status so that a correct measurement cannot be assigned to the wrong batch.
Classify tanks by actual service
Create groups from chemical name, concentration, temperature, density, vapour, foam, crystals and cleaning media. Include temporary substitutions and dilution states; a trade name alone may not identify material compatibility.
Define the purpose of each measurement: recipe quantity, refill call, pump protection, available stock or overfill prevention. Give each purpose its own accuracy, response and alarm criteria.
Verify materials and contamination control
Check antenna, process seal, gasket, flange, housing and mounting against liquid, vapour and washdown. Colour carryover or incompatible residues may matter even when corrosion is acceptable.
Use cleanable geometry and avoid recessed nozzles that retain dye or crystals. Document how maintenance prevents one tank's residue from contaminating another recipe.
Measure the intended surface
Locate inlet jets, agitators, heating coils and walls, then plot the radar beam at all levels. During mixing, distinguish liquid surface from foam and state which one the recipe system requires.
Test maximum foam, rapid refill and cleaning conditions. Do not use heavy damping to hide turbulence if it delays a real shortage or high-level condition.
Link level to recipe and batch records
Use stable tank identifiers and synchronized timestamps for level, valve route, pump state, recipe step and batch number. This makes it possible to investigate a quantity deviation without guessing which tank supplied it.
A local level measurement does not replace a verified flowmeter or weighing system when the recipe requires transferred mass. Define how the systems reconcile and which measurement controls the batch.
Design refill and protection logic
Set low alarms from pump suction needs and remaining recipe demand. Set high limits from usable headspace, refill rate, valve closure and line drain-down, not from convenient percentages.
Handle lost echo, device fault, communication loss and stale data explicitly. Where a chemical overflow has significant consequence, apply independent protection and containment according to the risk assessment.
Commission through a real changeover
Verify known levels, output scaling, alarms and recipe mapping. Observe filling, agitation, dosing and cleaning, and capture echo curves when foam or deposits are most severe.
Run a controlled product changeover and confirm tank identity, cleaning record and restored parameters. Retain as-left evidence by chemical group and review it after recipe or concentration changes.
