Radar Level Transmitter Maintenance: What to Do, and What Not to Bother With

Radar level maintenance should preserve the measurement, process boundary and required alarm or protective function. Many installations need little routine adjustment, but it is incorrect to say that a radar measurement chain cannot drift or fail. Inspection, calibration or verification requirements depend on the model, application, quality system and operating history.

What is the difference between calibration, verification and adjustment?

ActivityWhat it establishesWhat the record should say
CalibrationA relationship between reference values and indications, with associated uncertaintiesMethod, reference, conditions, results and uncertainty
VerificationWhether specified requirements have been metRequirements, evidence and decision rule
AdjustmentA change intended to bring indications into prescribed agreementReason, authorised procedure and as-found/as-left results
Proof testingEvidence addressing specified dangerous failures of a safety functionApproved procedure, coverage, interval, results and restoration

Calibration is not another name for turning a zero or span setting. It can establish errors without changing the instrument. A radar may require traceable calibration under the site's system even where routine adjustment is unnecessary.

Which inspection tasks are useful?

Inspect the external housing, cable entries, supports and process connection through the approved access procedure. Look for damage, corrosion, loose mounting, leakage or water ingress. Antenna inspection may require isolation and removal; it is not always a non-intrusive two-minute task.

Review trends, diagnostic events and any discrepancy from a reference. A rising reading can have several causes, including actual product movement, echo selection, datum changes or deposits. A dropout during filling is not proof that the antenna is clean or that electronics are healthy.

Check that the system distinguishes a live value from a held or stale value and that communication or sensor faults receive the required response. A display that looks stable does not prove a healthy measurement.

How should cleaning intervals be selected?

Use the manufacturer's instructions, process risk and observed deposit rate. Begin with an appropriate inspection plan and revise it using documented evidence. There is no universal 3-6 month interval for chemicals, 6-12 month interval for food or three-year interval for water.

Service characteristicMaintenance decision to make
Clean liquidWhether routine inspection shows any need for cleaning
Coating or crystallising productDeposit mechanism, safe removal method and justified interval
Food or pharmaceutical dutyValidated cleaning cycle and inspection requirements for the whole assembly
Abrasive slurry or powderWear, impact, buildup and permitted cleaning method
Hot or reactive processIsolation, cooling and consequences of any cleaning medium
Hazardous areaPermitted access, competent personnel and protection-specific procedures

Do not prescribe scraping a hot antenna, solvent wiping or pressurised water washing without material and process approval. A purge can reduce buildup in one installation and introduce contamination or another hazard in another. Heating, washing and gas injection require an engineered arrangement.

How should measurement performance be checked?

Use a safe reference method suited to the required variable and acceptance limit. Compare the same datum and time, retain as-found values and consider reference uncertainty. Include representative operating points where practical, and record untested conditions.

An echo curve is useful for comparing target behaviour and signal margin with the baseline. It cannot independently prove that the physical datum or reported level is correct. A current-loop simulation similarly tests downstream scaling and logic, not the sensor's actual measurement.

If the result is outside the accepted limit, investigate before adjusting. Check geometry, settings, deposits, target selection, the reference and output chain, while retaining hardware failure as a possible cause. Use an approved trim only after its purpose and consequences are understood, then verify and record the result.

What is required for a protective function?

Follow the applicable safety requirements and the selected device's safety manual. Test procedures and intervals must be derived from the function, failure assumptions, required coverage and plant lifecycle controls. They are not universally annual.

Injecting a current at the input does not test whether the radar detects the true high level. A device self-test or partial proof test may leave failures untested. Record the coverage and outstanding scope instead of treating every successful alarm annunciation as a complete proof test.

Coordinate tests with operations so bypasses, alarms, final elements and temporary protection are controlled. Restore all affected functions and confirm the as-left state. A generic instruction to raise the tank to trip level is not a safe procedure for every installation.

Which spares should be held?

Planning inputEffect on the spare strategy
Consequence of losing the measurementNeed for a complete spare or temporary replacement arrangement
Common configurationsAbility to share approved spares across compatible tags
Repair and replenishment timeRequired stock and recovery plan
Approved field-service scopeWhether to hold modules, seals or complete units
Environmental exposureSurge, corrosion or other common-cause risks
Configuration controlCompatible ordering code, firmware, approvals and backup settings

Do not use fixed ratios such as one transmitter per fifteen installed units as a universal policy. Confirm spare compatibility and permitted repair procedures. A process seal, antenna or electronics change may affect reference geometry, ratings, certified construction or functional-safety assumptions.

What belongs in the tag file and maintenance plan?

Retain the complete model code, serial number, relevant firmware, process and protection documents, reference geometry, operating range and wiring. Store configuration backups, baseline curves, comparison or calibration records and completed protective tests with dates and operating conditions.

Assign responsibilities and triggers: alarm-log review, condition inspection, required calibration or verification, justified cleaning, proof testing where applicable and rechecking after changes. Use the site's actual intervals and planned access rather than copying a generic 12-month schedule.

Treat firmware changes as controlled changes. Review the manufacturer's release information, compatibility, cybersecurity requirements and effect on approvals or safety functions. Back up the configuration and carry out the required regression and measurement checks before returning the instrument to its role.

Send METRAVON the tag list, service history, current configuration and required function for a maintenance review. Include the site's quality and safety obligations so the plan does not confuse convenient inspection with required evidence.

FAQ

Do radar transmitters never need calibration?

That claim is incorrect. They may need calibration under the manufacturer's instructions, site quality system or application requirements. Routine adjustment is a separate question.

Does calibration mean changing the zero or span?

No. Calibration establishes the relationship between indications and reference values with uncertainty. Adjustment changes the measuring system, and normally requires subsequent checks.

How often should the antenna be cleaned?

Use an interval justified by process risk, instructions and observed deposits. Cleaning media and methods must be compatible with both the assembly and the process.

Can an echo curve replace a reference comparison?

No. It supports target and stability diagnosis, but does not independently establish absolute level accuracy or the correctness of the datum.

Does a current-injection test prove the radar safety function?

Not by itself. It leaves the sensor's physical detection untested. Follow the approved procedure and record test coverage, limitations and restoration.

When should firmware be updated?

Use a controlled assessment of the manufacturer's changes, compatibility, security and required approvals or safety controls. Back up settings and perform the necessary tests after an authorised update.
