Brownfield radar commissioning must manage the measurement change and the operating transition at the same time. Existing instruments may use a different reference plane, range, fault current, cable arrangement or tank table. Copying old parameters can reproduce hidden errors, while changing them without reconciliation can create false inventory movements or alarms. A safe plan captures the old baseline, verifies mechanical and electrical fit before shutdown, provides temporary visibility and rollback, and tests the complete value and protection chain before normal control is restored.
Capture the existing baseline
Record old model, serial, range, reference plane, output, fault current, configuration, displayed level, PLC scaling, alarms and current process condition. Save trends and photographs before disconnection.
Identify known defects and workarounds so they are not silently transferred. Reconcile tank zero and volume tables against controlled drawings and inventory records.
Verify retrofit engineering
Measure nozzle, mounting, antenna clearance, process connection, cable entries, loop voltage, barrier and hazardous-area requirements. Confirm adapter dimensions and pressure integrity.
Review product, temperature, pressure, foam, dust, condensation and cleaning. The replacement must be selected for the current service, not only the removed instrument's nameplate.
Plan cutover and rollback

Translate the configuration

Control changes to PLC scaling, register maps, tank tables and historian tags. Preserve comparability or document the effective time of any justified reference change.
Test before restoring automatic control
Verify local distance and level against a known reference, then compare output, PLC, HMI, historian and inventory values. Test low, high and diagnostic alarms.
Simulate lost echo, power loss and communication failure. Prove final shutdown or interlock actions and independently test overfill protection where required.
Close temporary conditions
Remove bypasses, forced values, temporary cables, scaffolding and open permits. Store as-left settings, echo curves, drawings, photographs and acceptance results.
Schedule review after representative filling and emptying cycles. Retain rollback information until operations and maintenance accept stable performance and all deviations are closed.
Reconcile the first operating cycle
After the first complete filling and emptying or transfer cycle, compare the new radar trend with deliveries, withdrawals, manual references and the historical system. Investigate datum, tank table, density, timing and line contents before applying an offset. Record whether differences reflect correction of an old error or creation of a new one. This reconciliation closes the brownfield data transition and prevents unexplained step changes from propagating into inventory reports or operator expectations. Obtain joint operations and instrumentation approval before declaring the retrofit baseline permanent, and retain the supporting calculations with the asset record.
