Tank Radar Retrofit Nozzle and Process Connection Review

A tank radar retrofit can fail even when the new transmitter bolts to the existing flange. Nozzle bore, internal welds, adapter length, antenna projection and reference-plane changes can create near-field echoes or move the configured tank geometry. A reducer or isolation device may also alter pressure rating, materials and certification. Retrofit review should measure the complete installed path, compare it with the exact antenna limits, control every mechanical deviation and then recommission the measurement and downstream system using the new reference and failure behavior.

Survey the existing nozzle

Measure bore, length, flange standard and rating, face condition, internal welds, neck shape and alignment. Photograph inside and outside where safe. Compare dimensions with old drawings and identify corrosion, buildup or repairs. Do not assume the nominal flange size describes the clear antenna aperture or the actual reference plane.

Review every adapter

List reducers, spacers, thermal extensions, isolation valves, purges and mating hardware with dimensions and materials. Check whether they recess the antenna or create reflecting steps. Verify pressure-temperature ratings and hazardous approval for the assembled configuration. A convenient adapter must not turn a verified antenna installation into an undocumented near-field arrangement.

Confirm antenna projection and beam

Use the exact antenna drawing to establish permitted nozzle geometry and projection. Plot beam width and alignment tolerance against walls, coils, ladders and inlets. Check maximum-level and blocking-distance margin. For adjustable aiming, record the final angle and target. Avoid using false-echo suppression to compensate for a preventable mechanical obstruction.

Reconcile the reference plane

Identify where distance begins on the old and new assemblies and how adapters change it. Recalculate empty, full, alarm and tank-table relationships using one physical datum. Review PLC offsets and displays. A small datum shift can create a systematic error throughout the range even when the echo is stable.

Protect materials and pressure integrity

Verify antenna, seal, flange, gasket, bolts and adapters against process, cleaning chemicals, temperature and pressure. Follow approved torque, leak-test and hazardous-area procedures. If an existing isolation valve remains, confirm its bore and internal position are compatible with the radar signal path and operating practice.

Plan installation and rollback

Define isolation, decontamination, lifting, field machining, wiring and inspection hold points. Preserve old configuration and hardware until acceptance where practical. State rollback criteria and temporary operating controls. Record deviations before fabrication; last-minute site adapters should require the same engineering review as the planned assembly.

Recommission the changed geometry

Verify as-built dimensions, reference, echo curve, known levels, output scaling, PLC or DCS value, alarms, faults and recovery. Compare with old evidence where meaningful but use the new approved basis. Update drawings, model and serial records, configuration and spares, and schedule a representative process review if full conditions were not observed.

Issue an adapter approval drawing

Show every old and new flange, spacer, reducer, gasket, valve and antenna dimension in one sectional drawing with materials, ratings, reference plane and clear bore. Mark the beam or near-range requirement and the installed tolerance. Obtain mechanical and instrumentation approval before fabrication. This simple drawing prevents separate supplier sketches from hiding cumulative length or aperture changes and gives installers a single measurable basis for assembly, inspection and later recommissioning.

No. Clear bore, projection, reference, rating and beam path may still differ.

Can PLC offset correct an adapter length?

It can shift the reported value but cannot correct near-field reflections or invalid mechanical geometry.
