Replacing a Radar Level Meter: What Must Be Revalidated?

Copying parameters into replacement radar electronics does not complete the job. A new electronic module, antenna, process seal or complete instrument can change the reference plane, signal response, approvals or failure behaviour. The required work depends on what changed, but every replacement should be traceable and should prove the measurement and control chain before normal operation resumes.

Classify the replacement scope

Record whether the work changes only a display, electronic module, sensor head, antenna, process connection or complete assembly. Confirm manufacturer, model, hardware revision, firmware, serial number and hazardous-area marking. A physically compatible spare is not necessarily an approved or functionally equivalent replacement.

Compare the old and new data sheets line by line: antenna type, frequency, process limits, output, power, communication and certificates. Resolve deviations before installation rather than assuming an imported parameter file makes them identical.

Preserve the as-found evidence

Before removal, save the parameter file, raw echo curve, selected target, distance, level, signal quality and diagnostic history under a known process condition. Record PLC value, alarm state and actual level reference. Photograph the installed geometry and cable termination.

If the failed unit cannot communicate, recover the latest controlled backup and label its date. Do not guess undocumented false-echo maps or calibration values from the displayed range alone.

Check compatibility before import

Use only a parameter file supported by the new hardware and firmware. Review fields that may not transfer, such as antenna data, reference offsets, linearization tables, device tags, communication addresses, fail-safe current and diagnostic mappings. Keep the original file unchanged for audit.

After import, compare values in a controlled report rather than relying on a success message. Apply deliberate changes individually and record the reason, approver and as-left value.

Re-establish geometry and signal

Measure the antenna reference plane, empty distance, nozzle and maximum level. A different flange, adapter or antenna can shift the datum. Check beam clearance and antenna projection, then save new echo curves at independently known points.

Do not copy an old false-echo map without confirming that fixed structures occur at the same distances and the real product is outside the mapped zone. Relearn only under controlled vessel conditions.

Verify the complete output chain

Compare local distance and level with 4–20 mA, HART or fieldbus data, PLC raw counts, engineering scaling, HMI, historian and any volume conversion. Test low, normal and high points where practical, including units and rounding.

Test failure current, lost echo, power interruption, communication loss, alarms and interlocks. Include configured damping in response-time acceptance. Independent protection devices must remain separately tested.

Close out the change

Store old and new serial numbers, removed-part disposition, parameter comparisons, echo curves, loop tests, alarm evidence and approvals. Update the asset register, certificates, drawings and spare inventory.

Schedule an early follow-up under representative filling or discharge to detect alignment, condensation or target-selection issues that a static test could miss. Future maintenance should use the new as-left baseline. Record who authorized return to service.

Frequently asked questions

Can parameters always be copied between radar models?

No. Import compatibility and unsupported fields must be confirmed for the exact hardware and firmware.

Must the echo map be recreated?

Not always, but it must be checked against current geometry and product conditions before acceptance.

Is one-point comparison sufficient?

No. It may miss span, scaling, nonlinear conversion and high-level target-selection errors.
