80 GHz Radar Tank Retrofit: Installation, Migration and Commissioning

After an 80 GHz radar level meter has been selected, retrofit success depends on execution. The work must preserve process containment, hazardous-area integrity, measurement datum, control scaling and alarm behavior while the old instrument is removed and the new one commissioned. A narrow radar beam cannot correct a tilted flange, incorrect reference plane, copied range values or an untested PLC channel. The installation plan should define isolation, permits, mechanical modifications, wiring, configuration migration, echo acceptance and rollback. This execution focus is different from initial technology selection and should be reviewed with operations before shutdown.

Prepare isolation and the work pack

Confirm vessel state, pressure, temperature, chemical exposure, purge or cleaning and safe access. Define lockout, process isolation and confined-space controls as applicable.

Include approved drawings, model code, flange and gasket, lifting needs, cable schedule, configuration sheet, test equipment and restoration checklist in the work pack.

Inspect the mounting before installation

Verify nozzle bore, length, flange level, bolt condition and antenna clearance after removing the old device. Correct weld intrusion, deposits or reducers that conflict with the approved design.

Map visible internals and confirm orientation. Record the new reference plane and its elevation relative to the tank datum before entering range values.

Preserve electrical and hazardous integrity

Check loop power, polarity, cable, shield, gland, earth, barrier, surge protection and enclosure entries. Use parts covered by the relevant certification.

Measure loop resistance and available voltage. Confirm the receiving analog or digital channel and protect existing logic from unintended transitions during work.

Migrate configuration deliberately

Archive the old empty distance, span, damping, linearization, alarms, fault current and false-echo settings. Translate values to the new reference plane rather than duplicating the screen.

Set tank geometry and units consistently across transmitter, PLC and inventory system. Independently verify high and low alarm elevations against drawings.

Validate echo and loop behavior

Capture echo curves at an empty or known level, identify fixed reflections and confirm adequate surface signal. Test during filling or agitation when practical.

Simulate or create representative levels and compare local distance, transmitter output, PLC value and operator display. Test lost echo, power loss and communication fault indications.

Handover with an operating baseline

Record model, serial, firmware, configuration backup, echo curves, loop current, known levels, alarm tests and as-left photographs. Update drawings and maintenance tasks.

Agree an early-service review after representative process cycles. Keep rollback information until stable operation and independent protections have been confirmed.

Close the retrofit through change control

Review every temporary cable, bypass, forced value, scaffolding item and open permit before returning the tank to normal control. Obtain operations and maintenance acceptance against the approved work pack.

Record remaining limitations and follow-up actions with owners and dates. A successful first reading is not sufficient closure if drawings, backups, alarm tests or independent protective devices remain unresolved. Schedule a post-startup review after the first representative filling and emptying cycle and close recorded deviations formally with operations and maintenance approval.
