Quick answer
A reliable installation is a controlled sequence, not a final wiring inspection. Confirm the exact model and process conditions first, verify the mechanical load or measurement path, connect power and signals according to the approved drawings, record the configuration, and then test the complete loop under normal, boundary and failure conditions. Acceptance is complete only when the results and final settings can be reproduced.
Freeze the engineering basis before installation
Use the approved data sheet, model code, dimensional drawing, wiring diagram and instrument index as the installation baseline. Confirm the measuring range, process connection, wetted materials, enclosure rating, ambient limits, output type and hazardous-area marking against the purchase order. A device from the correct product family can still be wrong for the selected seal, antenna, load range or electrical approval.
Record the instrument tag, service, location and control-system destination before the equipment is moved to site. Review access for inspection, cleaning, calibration and eventual replacement. If the final model document conflicts with a generic installation guide, the model-specific document and project safety requirements take precedence.
- Inspect the package, nameplate, accessories and transport condition on receipt.
- Confirm that process pressure, temperature, material and environmental conditions match the selected version.
- Resolve drawing, nozzle, support and cable-entry conflicts before field work begins.
Mechanical installation
Mounting determines what the instrument actually measures. A radar level meter needs a clear beam path; a level switch must contact the intended material without taking direct impact; a load cell must receive force through its designed loading axis; and a gateway needs a cabinet location with suitable temperature, ventilation and radio reception. Level, align and secure the assembly without using the instrument to correct misaligned pipework or structures.
Provide enough working space to remove covers, antennas, probes, connectors and modules. Protect equipment from welding current, grinding debris, water ingress, dropped tools and construction overload. Temporary transport locks and mechanical restraints must be handled exactly as specified by the manufacturer.
Power, signal and grounding
Verify supply voltage, polarity, current capacity and protective devices before energizing. Separate low-level analog and communication cables from high-current and variable-frequency-drive cables. Follow the project grounding and shielding design; do not improvise multiple shield connections that create circulating current. Maintain cable-gland sealing and unused-entry plugs so the installed enclosure retains its protection rating.
For 4–20 mA loops, calculate the available loop voltage and total load. For RS485, use a linear bus where practical, unique device addresses, correct polarity, controlled stubs and termination at the physical ends when required. Label both ends of every cable and reconcile terminal numbers with the drawings.
Configuration and loop testing
Save the factory state before changing parameters. Enter engineering units, range, damping, alarm behavior, device address and communication settings from an approved configuration sheet. Do not hide an unstable process or poor mounting position with excessive filtering. Any false-echo map, linearization table or scaling function should be traceable to the physical installation and reference measurements.
Test from the sensing point to the final display, alarm or control action. A correct local display does not prove that scaling, byte order, tag mapping or alarm logic is correct in the PLC or platform. Where safe, simulate normal, low, high, invalid and communication-loss states and confirm the defined fail-safe response.
Documentation for maintainable operation
The handover package should identify who installed and tested the instrument, which drawings and procedures were used, the final configuration, reference values, deviations, photographs and test results. Include certificates, calibration records, firmware information and backups where applicable. Good documentation reduces recovery time after a device replacement and prevents undocumented parameter drift.
Commissioning and acceptance checklist
- Confirm tag, model, range, materials, process connection, approvals and accessories against approved documents.
- Inspect mounting position, orientation, support, clearances, seals, cable entries and protection from process or mechanical damage.
- Verify supply, polarity, grounding, shielding, terminal identification and control-system channel before energizing.
- Record the original and final parameters, then verify the local indication against a known reference where practical.
- Test the complete signal path, alarms, interlocks, fault behavior, communications and recovery after power interruption.
- Close deviations and deliver drawings, configuration backups, certificates, photographs and signed acceptance records.
Frequently asked questions
What should be checked before an instrument is energized?
Confirm the supply rating and polarity, protective devices, grounding, terminal allocation, cable insulation and the absence of accidental shorts. Also verify that mechanical installation and process isolation are complete.
Why save the original configuration?
It provides a known baseline for troubleshooting and shows which settings were changed during commissioning. It also makes replacement and recovery more controlled.
Is a correct local display enough for acceptance?
No. The value, unit, status, alarms and failure behavior must be checked through the complete loop to the PLC, HMI, gateway or platform that uses the data.
Who should approve the final acceptance?
The responsible mechanical, electrical, instrumentation, control and operating representatives should approve the parts within their scope. Safety-related functions require the site's formal authorization and test procedure.
Engineering note: Installation and testing may involve pressure, hazardous energy, work at height, lifting or hazardous areas. Qualified personnel must follow the approved site procedures and the instructions for the exact product model.
