How to Specify Level Probes from Process Data and Mechanical Fit

Level probe is a broad term, not a complete technology specification. It can describe a guided-wave radar probe, capacitance or conductive electrode, vibrating point switch, hydrostatic device or another sensor that enters the vessel. These technologies respond to different physical properties and have different mechanical risks. A reliable specification therefore starts with what must be measured and controlled, then defines the medium, vessel, probe loading, process connection, output and safety duty. Selecting from range alone can produce a probe that fits electrically but bends, bridges, coats or measures the wrong interface. Before requesting a quotation, provide a vessel drawing with every internal component and operating level. Add filling and emptying rates, maintenance access and the consequence of a missed alarm. This evidence lets suppliers declare assumptions and exclusions instead of hiding uncertainty behind a model number.

Define the measurement duty

State whether the requirement is continuous level, point detection, interface, pump protection or independent overfill. Define normal range, alarm points, response time, repeatability and allowed uncertainty.

Separate indication from a protection function. A continuous transmitter and a high-high switch may require different technology, mounting, power and proof-test arrangements.

Characterize the medium

Record liquid or solid name, dielectric behaviour, conductivity, density, viscosity, particle size, moisture, foam, vapour and expected buildup. Include concentration, temperature and pressure limits plus cleaning media.

For interfaces, describe both layers, emulsion and minimum layer thickness. Do not assume a probe can identify an interface merely because it measures the upper product.

Check probe mechanics

Confirm insertion length, vessel height, roof strength, nozzle, agitators, coils and internal movement. Cable probes need clearance and credible tensile-load review from bridging, falling solids or extraction.

Rod probes need bending and side-load protection. Anchoring can stabilize a probe but may increase tensile load and create a maintenance or cleanability problem.

Verify process connection and materials

Specify thread or flange, pressure rating, gasket, seal and all wetted materials. Check compatibility against liquid, vapour, deposits and washdown at actual concentration and temperature.

Define the reference plane and dead or blocking zones. A long narrow nozzle can interfere with some technologies even when the probe physically passes through it.

Choose output and diagnostics

State power supply, 4–20 mA or digital protocol, fault current, relay logic, cable length and hazardous-area requirements. Confirm how the PLC scales and diagnoses the signal.

Require lost signal, device fault and quality status where available. A held last value must be marked stale and removed from unsafe automatic decisions.

Commission the installed probe

Verify zero, span, alarm points and outputs with an approved reference. Test filling, emptying, agitation, buildup, cleaning, signal loss and power recovery under representative conditions.

Record parameters, wiring, certificates and as-left results. Inspect for coating, bending, looseness and seal condition, then base maintenance on observed service. Preserve the as-found condition before cleaning or adjustment so recurring failure mechanisms remain visible and traceable.

Frequently asked questions

Is a level probe always a contact sensor?

Usually the word implies an inserted sensing element, but suppliers use it inconsistently; specify the measurement principle.

Can a cable probe be anchored in every silo?

No. Anchoring changes tensile loads and may create wear, buildup and maintenance risks.

Can one probe provide both control and independent high-high protection?

It may provide two outputs, but shared sensing and electronics are not independent protection layers.
